Your project sound alot like mine , i just finished. I also used a wiseco piston. At first it would knock and bog down at higher rpms. Resolved the problem by using 97 octane gas, installing a 100 main jet and placing a small washer under the carb needle to raise it. Now it runs perfect .
I also had a problem of the kick start bending and breaking the brake pedal. What did you do to fix yours?
Did you just weld on something?
When i got the bike it was a rusty non running piece of junk, so i spent all summer rebuilding it. I fabricated a fiberglass seat piece and repaired the metal tank , stripped and painted everything, rebuilt the entire motor. A lot of work, but well worth it, as it so much fun to ride.

I am curious also. I know Rock shox makes mountain bike forks and shocks, but i didnt know they made them for motorcycles. Sorry i,m like the guy you met; absolutely of no help.

Yes , Clymer does one. It covers the xr/xl200 also. I got mine off ebay. Its pretty comprehensive, which i used to completely rebuild my tlr200.

Its a special edition Merlin, with anti ding and scratch protection. Comes with helium filled bubbles to make the bike lighter.

I installed the small washer under the needle clip to raise it a mm or two, and just used the retainer as normal. I am still in the process of tuning it in as i need a bigger main as it sputters at high rpms. At idle and mid rpms it runs perfect, and i can blip the throttle with no hesitation. I noticed that in the Parts unlimited online Catalogue the have many different size jets for the KJ series carbs. $2.50 a piece.

I just got a wiseco piston for my tlr200 about a month ago. I had it bored to the next size up (66mm).
I was also unsure it would work as the new piston has a slightly raised head but the valve cut outs were big.
This past weekend i got to ride it for the first time. At first the motor was making a knocking noise under load ( going up a steep hill). Found out that i had to use a higher octane gas(97) , which solved the problem.
the bike sputtered at mid to high rpms, so i put a small washer under the needle as someone suggested ( there is no needle groove adjustment on my carb); that solved the mid rpms. Now i just need to get a larger main jet for the carb to solve the high rpm range.
So the Wiseco piston works good you just have to adjust the stock carb to run better with the higher compression. I tried to measure the compression but had trouble calculating the wiseco piston head volume, so i dont know for sure what it ended up being.

What size motor do you have? 200 ,250? And what size carb did you install? I have just finished building a tlr200 and seems to need a better carb. It has a small 22mm carb stock.

I agree Donmurry, but it still puzzles me why watching cars drive around in circles in Nascar is more interesting than say rally car racing, which is another sport that is taking a while to catch on in america.
But it is happening. Look at Travis pastrana beating Colin mccray at the x games. Great stuff.

Seems like i touched a nerve here ! I am not getting personal or disrespecting the american way of doing things. I was just stating that it would be nice if the sport was promoted more here in the U.S. Nor am i saying that it is bigger in Europe because of the riders. I just think the U.s is missing out. The more places like the Trials training center and more clubs , the better. Why are some of you taking this personally ?

Why hasn't trials caught on as a popular known sport in the u.s ? I,m from England originally and have lived quite a few years in Spain, where trials is like a national sport. Competitions are televised on national tv and events are everywhere. I am confused at why it hasnt caught on over here , where other spectator sports such as supercross are so big. Is it because of names like Jordi Tarres in Spain, or lampkin in England ? Armstrong made cycling in the U.S very popular ,after winning the Tour 7 times. Everyone was out buying a road bike. To see an indoor trials competition is amazing and well worth the ticket prices. Can anyone explain why someone isnt out there making millions promoting this great sport. Its been around a while. My grandfather used to compete in trials or scrambles back in the 50's.

I am also interested in this topic, as i am converting a tlr200 reflex to a trials competition ready bike. Here in the us xr's are common. so i was wondering if the xr hubs are the same width. I wanted to change from steel rims to aluminum. The brake drums on my tlr are the same size as my sons xr 70, tiny. If xr 200 wheels fit i would have aluminum rims and maybe bigger drums.

Thanks for the replys. i suppose ill try to remove the baffles in the box. I see exhaust systems for sale like the wes but are expensive. Is there any reason i cant use a after market muffler for say a xr200 instead of the rectangular box types? Thanks

I am rebuilding a honda tlr200 for trials. On this model it has the header pipe that goes to an expansion chamber box and then to the muffler/spark arrestor.
I found some rust holes in the expansion chamber and can see the baffles inside, which are pretty rusty.
My question is if i open up the expansion chamber box and remove the baffles will this affect the performance in a good or bad way?
Also i am thinking of removing the stock spark arrestor/ muffler and install a more free flowing muffler.
